Dimension 1: Rigidity and Dimensional Stability

As of January 2025, USPS First-Class Mail large envelopes start at $1.50 for the first ounce and $0.28 for each additional ounce (usps.com/stamps). I'm not suggesting you send a rigid board as a large envelope—that would fail. But the rate structure is a reminder that every ounce moves through a shipping label, and in a rush, weight is time.
Verdict: foam board wins when shipping cost and speed are the bottleneck.
Dimension 5: Cost
My experience here is based on about 200 purchasing events with a small set of wholesale suppliers. In that sample, standard matboard has been cheaper than plastic-faced foam board of the same size more often than not. But not always—especially if the project calls for museum-grade matboard.
If I'm being honest, price per sheet is the least useful comparison. The real cost is rework. A board that bows or crushes will eat more labor hours than the sheet price difference. When the contract is already on the line, saving $3 per sheet is bad math.

Dimension 6: Client Perception
This is the dimension that doesn't show up on a spec sheet. The way a product feels when a client picks it up is your brand.
We lost a $12,000 contract in 2023 because a rush order looked "good enough" on paper. The client placed the sample down and noticed the crushed board edge. They didn't say that was the reason—they just said they didn't feel confident. That hurts more than any material cost.
Looking back, I should have insisted on a fresh matboard rather than using the leftover foam board. At the time, the lighter board seemed easier to ship. I was wrong.

- Cut rubber with a rubber strip cutter, not scissors or a utility blade.
- If you're preparing a custom HDPE rubber adapter sample for a customer, mount it on matboard if it has to survive travel. Foam board is fine for a controlled one-time demo.
